Case study

ESP Health Check module

On a field in North America, the operation of an ESP well stock was optimised: the Health Check module assessed the stability of each pump stage by stage and gave early warning of gas lock caused by free gas.

The problem

Starting point

The wells operated with free gas at the pump intake. An electric submersible pump is designed to move liquid, and with a large gas fraction its lower stages stop producing head. Gas accumulates in the pump, flow breaks down, and running in this condition leads to shutdowns, motor overheating and premature equipment failure.

Standard telemetry shows the approach to gas lock late, when production is already falling. An assessment was needed that would show the pump's stability margin in advance and allow the operating conditions to be changed before a failure.

Solution

Stage-by-stage pump stability assessment

The Health Check module calculated gas fraction and head at every pump stage and compared them with each stage's free-gas stability limit. From the gas trend at the intake, it forecast how many days remained before the first stages crossed that limit.

For each well, engineers received a risk level, the number of stages at risk, the gas margin and a gas lock forecast. This made it possible to choose measures in advance: reduce drawdown, change the pump speed, set the pump deeper or install a gas separator.

The diagram illustrates how the Health Check module works on a demonstration pump model. The values on the diagram are notional and do not correspond to the project data.
